Side wall lack of fusion
Inadequate fusion between the weld metal and the base material at the weld flank, mostly caused by insufficient heat input or improper torch guidance. This results in an abrupt stress concentration upon load application.
Lack of fusion in the flank happens when the weld metal doesn't properly fuse with the base material. This usually occurs due to too little heat or when you don't guide the torch cleanly into the flank. The weld may look fine, but it lacks proper penetration and will break under load. Make sure you hit the flank properly and put in enough heat so the material melts properly. If you control the torch angle and speed, you'll get it. And check the weld after welding, then you'll quickly see if something's wrong.
