Overlap

A flow defect where molten weld metal flows un-fused over the weld toe onto the base material. It creates an acute-angled transition with a severe notch effect.

A flank overfill occurs when the weld metal doesn't properly fuse with the weld flank and just runs over it. This usually happens when you put in too much heat or lay the weld too wide. The transition then becomes pointed and sharp-edged, which means a real notch and makes the weld prone to cracking. To avoid this, you need to control the heat input and guide the filler metal precisely. Make sure the flank is clean and free of contaminants, then the weld metal will lay down cleanly. If you don't swing the arc too wide and keep the speed constant, you'll get a proper transition.
