Plastic Zone at the Crack Tip
The plastic zone forms due to the local exceeding of the yield strength caused by the high stress concentration at the crack tip. Its extent largely determines the validity of linear-elastic fracture mechanics concepts.
The plastic zone is the area directly ahead of the crack tip where the material actually yields and deforms under the high stress instead of breaking immediately. When you're welding, don't underestimate it: if the zone is too big, you build up unnecessary stress, and the part will crack further after cooling or under load. You want to control the heat input and restraint so the zone stays small and controlled. Watch for a smooth weld transition and avoid abrupt cross-section changes, then you won't have any surprises there.
